The Next Battleground in Pet Food Packaging: How to Get Resealable Design Right

When machinery giant BW Converting recently announced its move into resealable pet food packaging, I was not surprised at all. Over the past few months, nearly every brand I talked to selling high-ticket freeze-dried treats or functional kibble asked the exact same question: How do we stop customers from needing rubber bands after opening the bag?

Pet food is humanizing and premiumizing at breakneck speed. Giant bags that stay open once torn no longer justify high price tags. Adding zippers or sliders turns a simple container into a resealable freshness tool, making it the most direct way for brands to stand out. Behind the scenes, though, engineering and printing these packages is much trickier than it looks

This is the trap I warn clients about most often. Everyone rushes to add zippers without realizing European regulations are tightening fast. The EU's Packaging and Packaging Waste Regulation (PPWR) has already pushed pharma packaging toward source reduction and recyclability, and that pressure is landing squarely on flexible food packaging now

If you slap a plastic zipper onto a pouch and the materials do not match, recyclers will write off the entire bag as non-recyclable composite waste. Right now, there are two common routes:

・Traditional multi-layer laminates: PET layered with aluminum foil and PE gives unbeatable barrier performance. But once you add a mixed-material zipper, recycling becomes practically impossible, and most bags end up incinerated

・Mono-material structures: Both pouch and zipper use the same polymer family (like an all-PE structure). This clears upcoming Extended Producer Responsibility (EPR) regulations. However, all-PE has a narrow thermal window. If pouch-making temperatures drift even slightly while sealing the zipper, the entire opening will wrinkle

If you are the designer or prepress specialist on one of these projects, stop treating the zipper like a simple dashed line on your artboard. It is a three-dimensional element with real thickness that requires high-heat welding. To keep production from going off the rails, make sure you do these three things before handoff:

1. Clear the heat-seal indentation zone: Where the zipper welds to the pouch wall, mechanical pressure leaves visible crimps and slight distortion. Keep all key artwork and barcodes well away from the zipper line, leaving a 5 to 10 mm safety margin based on the dieline

2. Account for graphic distortion from uneven thickness: Zippers create localized thickness differences. As web stock feeds through presses and bag makers at high speeds, tension differs from one side to the other. Geometric color blocks or fine lines spanning across the pouch can easily end up slightly misaligned on finished bags

3. Request blank structural samples early: Never wait until the artwork is finalized before contacting printers. Early in the design phase, reach out to a manufacturer with packaging engineering expertise like MINDS to produce a blank sample with the zipper installed. Check dielines, seal tolerances, and physical hand-feel first before laying in your artwork. It will save you from painful rounds of rework later

・Prepress files must leave clear buffer zones around zipper heat seals to prevent crimp marks from damaging key graphics

The more functionality you pack into packaging, the lower your tolerance for material and processing errors. Moving forward, brands developing new products can no longer treat printers and designers as disconnected handoffs. They need to sit at the same table early on to evaluate materials. A print consultant who understands regulations and machinery limits is a brand's last line of defense against scrapping hundreds of thousands in packaging material
